I think I'll need a thick-ish shim. I need to borrow a dial gauge for re-assembly but with my digital calliper it looks like about 1mm endfloat. The shims in there were 0.4mm total, which perhaps should have told me something when I built it....

Slow progress here, but ready to start putting it back together now.
I don't have a Dremel but I do have a little model-maker's lathe so I've put a small chamfer on the 1mm shim which I hope will be the base of the stack. It seems to sit nicely against the flywheel now and doesn't "hang up" on the machining marks.

Partially re-assembled now. I'd forgotten how frustrating these little things can be. Having spent a couple of evenings firstly shimming the crank, and then the bottom bevel set, I popped all the gearbox internals in, bolted the cases up and assembled the bottom bevels again. Only to find the meshing was now too tight...
Anyway, it's sorted now so I have torqued up the nut and fitted the timing cover etc, and am now doing the other side.
Getting a bit chilly in the garage for long sessions now.

Good progress Ian, stick with it. I have only rebuilt one to date, and they certainly require attention and patience, but what a lovely little unit they are when sorted.

A bit of a pause in activity but managed a couple of hours today and the motor is all buttoned up, filled up with oil and ready for a start attempt next session.

Good stuff Ian,

Another 3" of the white stuff and temperature sitting at 0°C to 2°C, so dug us out and split some sticks for the stove. Later this week, I'll fire up the stove in the workshop and see if I can make progress on one or two jobs.

Catching up from last couple of days:
Rolled it off the bench and it started up first kick, which was nice.
Yesterday I put the tank and seat back on and put half a gallon of fuel in.
Today was a little shakedown ride as it was sunny, although not very warm. Only about 5 miles on a figure-of-8 route staying within pushing distance from home. All seemed OK apart from the clutch being heavier than I remember.

Good things:
Motor is definitely quieter than before.
No oil leaks from the bits I've had apart. I'll get round to the cam cap one day....
It idles, which it's never done since the sporty camshaft was fitted.
